Mongo should be on a dedicated box/VM. I tried running it with apache/mysql with horrible results whenever I had a spike on apache, because mongod had claimed too much RAM and apache was tuned to use more than was available (which was almost nothing) without a lot of page faults. My advice: keep mongodb away from other programs, you'll thank me later.

Sharding is also called "partitioning" in rdbms terminology. Where you split a table up over multiple servers.

I have done it the way you mention, and it has worked. (one at a time upgrades: shutdown node, replace binary, start node). I would like to hear it from a 10gen employee, though, that it should always work like that.

Added an update above. I've had issues while moving wordpress ("the same site") from one server to another where a .htaccess file got left out or permission was off, causing the rewrite rules to go rogue and the server to go to its knees. Are you sure your error log is clean?
