you should probably append (>>) to mdadm.conf. I think this is also required if you are using whole disks instead of partitions.

Thanks very much. 1 converted from partition to whole drive (only took 2.5 hours), 1 tomorrow, then I should have the new hdd's in hand for the weekend.

Thanks for such a complete answer. I ended up with the raid-on-partition because at the time, I didn't want to waste the ~300GB on each of the 1TB drives. So from here out, should I add the 2x new 1TB drives as 'whole drives'? To expand to the rest of the current 1TB's, should I similarly fail, delete partitions, then re-add and resync those as well?

comment Subversion causes network problems
probably would get better response on serverfault or maybe superuser. Would need more info regardless. Does the network slow down if you transferred large files (outside of subversion) from the dev server to a workstation?
